Replacing Pall High-Flow Cartridges in RO Pretreatment Systems

Customer Background

The customer operates an industrial reverse osmosis water treatment system where high-flow cartridge filtration is used as the final pretreatment stage before the RO membranes.

In this type of system, cartridge filters play an important protective role. Suspended solids and fine particles that pass through upstream treatment must be removed before reaching the RO membranes, helping reduce membrane fouling and maintain stable system performance.

The existing filtration system had been designed around Pall Ultipleat High Flow filter cartridges, a large-format cartridge widely used in industrial water treatment and RO pretreatment.

The system itself was operating reliably.

The problem was not the filter housing or process design. It was the continuing cost and supply dependence associated with the original replacement cartridges.

The customer therefore wanted to qualify an alternative cartridge that could be installed into the existing filtration system without changing the housing, piping or operating configuration.

The Challenge: Replace the Cartridge, Not the Filtration System

OEM replacement becomes more complicated when the existing filtration system has already been engineered around a specific cartridge design.

The replacement must match much more than the nominal length and micron rating.

For this project, the customer required compatibility with the existing Pall-style high-flow configuration, including cartridge diameter, overall length, sealing interface, installation direction and inside-to-outside flow pattern.

Hydraulic performance was equally important.

A replacement cartridge with significantly higher initial differential pressure could reduce system flow or shorten its useful service life. A cartridge with insufficient particle retention could increase the contaminant load reaching the downstream RO membranes.

The objective was therefore clear:

Develop a technically equivalent high-flow cartridge that could replace the existing element without introducing additional process risk.

Reviewing the Original Cartridge Configuration

Pullner's engineering team reviewed the original cartridge specification and the customer's operating requirements before proposing the replacement.

The existing system used a 40-inch large-diameter high-flow cartridge configuration.

Key parameters evaluated during the replacement process included:

  • cartridge dimensions
  • filtration rating
  • filter media construction
  • flow direction
  • end connection and sealing structure
  • operating flow rate
  • initial differential pressure
  • contaminant holding capacity
  • mechanical strength
  • compatibility with the existing housing

Particular attention was given to the hydraulic characteristics of the cartridge.

High-flow filters are used specifically to process large volumes of water through a relatively small number of elements. Maintaining a low and stable pressure drop is therefore essential when developing an alternative.

Pullner CHF-PA High-Flow Replacement

Based on the original configuration, Pullner proposed its CHF-PA Series high-flow filter cartridge as a compatible replacement solution.

The cartridge was designed around the same large-format installation concept so that the customer could continue using the existing filter housing.

For the required configurations, replacement models included:

  • CHF-PA-001-40-A-E — 1 μm / 40 inch
  • CHF-PA-002-40-A-E — 2 μm / 40 inch

Higher micron ratings can also be configured according to the original cartridge specification and actual pretreatment requirement.

The cartridge uses a high-surface-area pleated construction designed to provide high flow capacity while maintaining controlled differential pressure.

More importantly, the replacement was developed as a drop-in solution.

No modification to the existing housing or process piping was required.

Why 1:1 Compatibility Matters

Replacing an entire high-flow filtration system simply because the original consumable becomes expensive or difficult to source is rarely economical.

The filter vessel, piping, valves and instrumentation may remain in good operating condition for many years, while cartridges are replaced repeatedly as consumables.

A compatible cartridge therefore allows the plant to retain its existing capital equipment while introducing an additional qualified source for replacement filters.

For the customer, this meant the replacement project could focus entirely on cartridge qualification rather than redesigning the filtration system.

Installation remained familiar to maintenance personnel, and the existing operating procedure did not need to be changed.

Verification Before Regular Replacement

For RO pretreatment, dimensional compatibility alone is not sufficient.

The replacement cartridge must also demonstrate suitable filtration and hydraulic performance.

The evaluation therefore focused on several practical questions:

  • Does the cartridge fit correctly into the existing housing?
  • Can the seal maintain reliable separation between upstream and downstream fluid?
  • Is the initial differential pressure comparable to the existing cartridge?
  • Can the required system flow be maintained?
  • Does the cartridge provide the required particle retention performance?
  • Can service life meet the customer's normal maintenance cycle?

Sample evaluation allowed these points to be confirmed before the customer considered larger replacement quantities.

This staged approach reduced the risk of changing from an established OEM consumable to an alternative supplier.

Reducing Dependence on a Single OEM Source

Cost reduction was an important reason for evaluating the replacement, but supply flexibility was equally important.

High-flow cartridges are recurring consumables. When a filtration system depends on one proprietary supply source, extended lead times or temporary product shortages can create maintenance and inventory pressure.

Qualifying an alternative cartridge gives the plant greater flexibility when planning future replacements.

Instead of maintaining unnecessarily large inventories or accepting long OEM delivery schedules, procurement teams can source compatible cartridges according to actual maintenance requirements.

The existing housing and filtration process remain unchanged.

Application in RO and Desalination Pretreatment

Large-format high-flow cartridges are particularly suitable for applications where significant water volumes must be filtered before downstream treatment.

Typical applications include:

  • RO system pretreatment
  • seawater desalination pretreatment
  • process water filtration
  • power plant water treatment
  • cooling water filtration
  • industrial water treatment
  • refinery and petrochemical utility water

In these systems, the large cartridge diameter and high filtration area allow fewer elements to handle the required system flow compared with conventional small-diameter cartridges.

This can simplify cartridge replacement and reduce the number of individual filter elements that maintenance personnel must handle during each change-out.

A Practical Route to OEM High-Flow Filter Replacement

This project demonstrates that replacing a proprietary high-flow cartridge does not necessarily require replacing the complete filtration system.

The correct approach is to first understand the original cartridge configuration and actual process conditions, then verify dimensional compatibility, sealing, filtration efficiency, differential pressure and service life before moving to regular procurement.

For this RO pretreatment application, Pullner developed the CHF-PA Series as a compatible high-flow alternative that allowed the customer to continue using the existing filtration equipment while gaining greater flexibility in cartridge sourcing.

The replacement process can be summarized as:
